The correct answer here would probably have been to heat the lower section up very gradually, and either silver solder or braze the two together, after removing the aluminizing off the pipe. The drastic thickness (and heating) difference, the composition difference, the presence of the aluminizing - everything here is awful. But you knew that.

Hey to be fair welding dissimilar metals is hard, and doubly hard if one of those is cast iron. I on the other hand have no such excuses. But I will say I am a consummate expert at grinding down nasty welds to make them look halfway decent. Also I rarely if ever weld anything that has to be air or fluid tight.

Basically how my exhaust looks. Welded a 2.5" flex pipe onto a 2" pipe and used weld to make up the difference. I hope no one ever sees it, ever.

It looks to me like you were too careful. Lots of beads means you probably did a very small section at a time and then checked your work. Next time try to do like 1/4 or 1/3 of the tube circumference at a time without letting up, in a back and forth or small circular motion. You can always grind it off and redo it if you mess up, but it will be a better weld, more even, and look better.
